However, designing packaging without considering factory production realities and FBA warehouse requirements often leads to unexpected fees or product damage.

Here are five common packaging mistakes overseas Amazon sellers must avoid when working with Chinese suppliers.
1. Designing Artwork Without Factory Dielines
Many sellers hire freelance graphic designers to create custom box designs before requesting the actual dieline (layout template) from their factory.
If your design dimensions mismatch the factory’s physical cutting mold by even a few millimeters, text gets cut off, or folded edges misalign. Always obtain the official vector dieline directly from your manufacturer or packaging supplier before finalizing artwork.
2. Overlooking Amazon FBA Barcode and Packaging Rules
Amazon maintains strict fulfillment warehouse standards:
- FNSKU Barcode Placement: Must be printed on a flat surface and easily scannable without opening outer shrink wrap.
- Suffocation Warnings: Required on all transparent poly bags with openings of 5 inches or larger.
- Master Carton Limits: Standard cartons must not exceed 50 lbs (22.5 kg) or 25 inches on any side unless containing a single oversized item.
Failing to comply results in FBA inbound prep fees or rejected shipments at Amazon fulfillment centers.
3. Ignoring Drop Test Standards and Protection
A beautifully printed gift box is useless if your product arrives broken at the customer’s doorstep. Overseas shipping involves multiple handling stages across trucks, cargo holds, and delivery vans.
Always mandate standard ISTA-1A drop testing during sample development. Ensure your packaging incorporates molded EVA foam, corrugated inserts, or heavy-duty bubble wrap tailored to your product’s weight.
4. Underestimating Packaging Minimum Order Quantities (MOQs)
While a factory might agree to produce 500 units of your product, custom color-printed boxes usually require a minimum order quantity of 1,000 to 3,000 units due to offset printing setup costs.
To solve this gap, you can produce 2,000 custom printed boxes upfront to get lower unit costs, while instructing the factory to assemble and ship your initial 500 product units first, storing the remaining boxes for reorders.
